The motor is 70kg with gearbox and inverter as a single unit. The gearbox is out of a Toyota prado transfer case. The ratio is 2.56. I think the pajeros have a 2:1 reducer. Would you consider the motors I am using with the inline planetary gear box? It will give you about 660Nm out of the gear box. You can connect it directly to the rear diff with a cv joint. You need to run the boost converter in a different way so that the draw current Does not overpower the cells.
Boost converters tend to be unstable when they get too close to 100% duty cycle.

To protect the output against failure in a buck converter you can use a crowbar circuit. It is basically an SCR that puts a short across the output if the voltage goes above a certain limit. This effectively blows the fuse.

There is a way to do that with an extra transistor and a few resistors to adjust the output voltage. I am just not sure if it can run up to 48v.

There is only about 5mm clearance between the chassis and the battery box so I need align the box to the chassis very accurately. The hoist has a pull down leavers to lower it but it is a little difficult to move it down slowly. Also the leaver is on the side of the hoist so I would have to move dow...

I thought about that but the problem is I can not control the down movement of the hoist accurately enough. The pack fits so tightly into the chassis of the car that I have to align it to the chassis as the battery goes in. Once it is in the right place then it is fine. To do that I need up/down acc...

Quickly go and buy a new scale that looks the same and hope she doesn't notice. I had some similar problem before with some metal scales. I am sure it would not be difficult to retrofit them in other battery packs.
In fact I don't see why you can not replace cells in any pack with cells different to the originals as long as the voltages are the same so the original BMS will still work.
