The DC/DC converter and the AC charger is one unit in the I-Miev... That explains a high cost. Considering that it is a specialist part that the manufacturer has had to keep a stock of, $4000 does not seem so disproportionate to other moderately complex car parts sourced from original manufacturers...

I think the most common thing among electric cars is to charge the 12V via a DC-DC converter from the traction battery. Some do that all the time. Others, only while driving. A weak 12V battery can cause all sorts of strange problems in various models. Some conversions don't have a DC-DC converter b...

The Hyundai guy I talked to at the ACT's EV policy launch at few days ago said (with a bunch of caveats) 'about $43,000'. The Ionique was a nice looking car. Very similar overall size and shape to the Holden Volt. I could live with one.

$14,000 is probably about the going price for an iMiEV these days.
For a more anonymous car, there are some Holden Volts going at cheap prices these days and the Hyundai Ionique looks pretty good for a new EV.

If our iMiEV required a $4000 repair, I'd be a bit annoyed but I would recognise that spending $4000 would get me back to having a well-put-together EV with no other known problem. What about cells with threaded terminals and a copper plate with just an array of holes? [Lots of screws to do up and retighten and potential to come loose, I guess]

At the moment, the prismatic cells are cooled by just having air blown past, I think, air-conditioner chilled air if on a fast charger. It seems to me that the hexagonal array would be more porous to air flow than single solid rectangular blocks and might be better cooled without any special effort....

It seems to me that a key question is, What would the unmodified BMS do if it suddenly finds the battery capacity had increased? I could imagine that it might simply observe the voltage rise is slower and more than 16kWh have gone in but keep going with charging and quickly learn and recalibrate on ...

I phoned Holden and they didn't seem to have any update. They suggested that the Volt might be like the Cruze and that some car audio place might be able to do something clever. Has anyone tried?

No problem at all having fine control while going slowly, both in my converted car and commercial cars, iMiEV and Volt. The converted car has a Kelly controller that can plug into a PC to use an application to set the motor controller parameters, including various aspects of throttle response.

I now have two data points! Last week we had the airbag recall done and I asked to be told the battery capacity result as well. Previously it was 12.9kWh. Now 12.7kWh. The little change is reassuring because I had the feeling the range remaining guess-o-meter has been telling me lower numbers lately...

Let time I had my 2012 IMiEV serviced, they were able to include the remaining battery capacity on the report (12.9kWh, from an original spec of 16kWh). Performance and range seem to be the same for the last 4 years since we bought it as an ex-demo.

My ancient (2009) Thundersky LiFePO4 cells have a bit of smell on a hot day but they are still working fine after more than 8 years and about 55,000km, albeit with 25% loss of capacity in the least strong cell.

Yeah! I always put the 80% grade nitrogen into my tyres. Think about it. Nitrogen at 80% is what the outside of the tyre is exposed to! If there is any useful benefit it might come from the filling gas being dry. I suspect plain dry air would be as good.

I would leave it at 80% rather than 30%. I doubt there is much difference for battery longevity but 80% leaves you with a much bigger margin if there is some small drain.
Another option would be to ask a neighbour to drive and charge up the car once a week.
